Why Barrel Length Matters and What the Law Requires

Pinning and welding permanently joins a muzzle device to a rifle barrel so that federal regulators count the device toward the overall length of the barrel. Under federal regulations, a standard rifle generally requires a minimum barrel length of 16 inches to avoid classification as a short-barreled rifle. When an enthusiast pairs a shorter barrel—often measuring around 14.5 inches—with an extended flash hider or muzzle brake, the assembly remains illegal as an unregulated rifle unless that attachment is fixed according to established federal standards.

The federal method for measuring barrel length involves closing the bolt or breech completely, inserting a straight rod down the bore until it touches the bolt face, and marking the rod at the farthest edge of the barrel or permanently attached device. Precision ground shims allow you to clock the muzzle device to its correct top-dead-center orientation while maintaining square contact with the barrel shoulder.

Once timed with shims, you should insert a dedicated bore alignment rod straight through the device and down the bore. Looking down the rod reveals whether the bore and the internal bore of the muzzle device remain perfectly concentric. If there is any drag, deflection, or contact with the internal walls of the device, you must correct the shimming before proceeding. Once the pin is welded over, correcting thread misalignment requires machining away the weld and potentially damaging the barrel threads.

Drilling the Blind Pin Hole Safely

The actual machining step requires a steady setup, preferably a milling machine or a rigid drill press paired with a solid cross-slide vise. The barrel must be held firmly in non-marring V-blocks or aluminum barrel jaws so that it cannot rotate or flex under downward pressure. Some modern muzzle devices arrive with a pre-drilled pin hole on the underside, which simplifies alignment significantly by serving as a pilot hole for your tooling.

If your device lacks a pre-drilled port, locate the hole on the underside where it will be least visible once mounted. Mark the spot carefully, center-punch it, and use a center drill to establish a true starting point. Switch to a drill bit sized appropriately for your chosen pin stock, typically around one-eighth of an inch in diameter. Set the mechanical depth stop on your drill press cautiously to ensure you only cut through the muzzle device collar and just into the barrel threads.

Drilling too deep represents the primary danger of this procedure. You want the drill bit to create a small dimple in the threaded portion of the barrel, just deep enough to trap the pin securely against rotational torque. Cutting too deep into the barrel wall can punch directly into the rifled bore, ruining the accuracy of the firearm and rendering the barrel unsafe to shoot. Taking shallow passes, clearing metal chips frequently, and using cutting oil protects both your drill bit and the barrel integrity.

Never drill without a calibrated depth stop; entering the bore wall even slightly will ruin the barrel crown and destroy rifle accuracy.

Driving the Pin and Executing the Weld

Select a pin material that matches the base metals well, such as a cut piece of a drill bit shank, mild steel rod, or stainless steel depending on your device material. Cut the pin so that when dropped into the drilled blind hole, it sits slightly below the outer surface of the muzzle device collar. The pin should rest comfortably on the barrel thread dimple without protruding outward, leaving a shallow recess for the weld bead to fill.

TIG welding is the industry benchmark for completing this job because it gives the operator precise control over heat delivery and bead profile. Clean the immediate area thoroughly with a residue-free degreaser to remove cutting oils and carbon before striking an arc. A brief, controlled burst of current melts the surrounding collar material and filler rod together, bridging over the steel pin and completely enclosing it within a solid pool of metal.

The heat must be monitored closely during the welding cycle. Pouring excessive heat into a concentrated area of the muzzle can warp the barrel steel, anneal critical surfaces, or affect the internal bore diameter near the muzzle. Once the weld cools naturally to room temperature, the surface can be dressed flat using fine hand files or abrasive stones, followed by cold bluing or high-temperature coating to match the surrounding metal finish.

Verifying Quality and Heading to the Range

After the metal has cooled and the finish is touched up, inspect the bore once more with a bright bore light and an alignment rod. Look down the rifling from the chamber end toward the muzzle to verify that no internal swelling, burrs, or thread deformations protrude into the bullet path. If you discover internal distortion caused by excessive drilling depth or localized overheating, the barrel cannot be fired safely until assessed by an experienced armorer.
